There’s not a lot said about concrete bunker shells outside of projects in which they are needed, but they’re a real, consistent expense on the UAE precast business. Core to the product is a heavily reinforced, cast, concrete shell specification that is much tougher than a standard structural element, which is integral to the security vault, equipment enclosure, storage bunkers and protective shelters.

This guide discusses the materials used by UAE precast suppliers when creating a bunker shell—concrete and reinforcement options, wall thickness options, logistics, and things to look for before ordering.

The Actual Meaning of Precast Bunker Shell

Precast bunker shell is a precast reinforced concrete bunker casted as a whole structure in the factory instead of assembling on site. The difference is significant: reduce the number of joints to reduce the number of weak points and increase the consistency of the strength achieved by a factory curing process compared to an open site process.

The bunker shell has the same basic geometry as other precast box-shaped elements such as culverts, but it is specified quite differently. While both a protective enclosure and a standard drainage or utility may be manufactured in a similar manner, a protective enclosure will be heavier reinforced, thicker walled, and have openings that are sealed.

Common Applications in the UAE

Precast bunker shells and shelters are visible in various industries. For applications such as security and asset protection, vaults must protect sensitive equipment, data infrastructure and valuable stored materials from forced entry and environmental exposure over decades of service.

Precast shells are installed at oil and gas facilities, utility installations and industrial sites to keep equipment protected from heat, dust and physical damage for industrial and energy-sector clients. Precast shelters are also used for guard posts, control rooms and protective enclosures around critical utility installations for government and infrastructure projects.

These applications have different risk levels, and no one application specification is compatible with all projects. Which is why spec conversations with a supplier should begin at an early stage – after the design has been locked.

Concrete Grade and Material Options

The typical grade of standard structural precast in the UAE is between C30 and C50 and generally bunker shells are at the higher end of the range due to the loads and level of protection that the shell is required to render. In some special applications, Ultra-High-Performance Concrete (UHPC) is required, which has significantly greater compressive strength and durability at a proportionately high cost of material.

The decision of what type of concrete to use (standard high grade concrete or UHPC) will depend on the performance requirements of the project, including load requirements, expected service life and any protective performance criteria imposed by the structural designer/engineer or relevant authority. This goes back to your structural consultant and should not be worked out from a generic spec sheet.

Thickness of Walls and Considerations on Structure

The thickness of wall and slab for precast bunker shells is quite varied, ranging from thicker than structural walls, depending on the requirements of the reinforcement density and protection required for the use. The thickness, reinforcement pattern and details should always be determined by a structural design uniquely related to a specific project — a generic thickness should only be used as a starting point for the conversation of budget.

The most significant difference between bunker shells and the majority of precast products is the reinforcement density. These are all important factors in the performance of the shell, and a good manufacturer won’t guess at the reinforcement needed based on wall thickness alone, but will depend on structural drawings.

Lifting, Handling and Opening

Bunker shells are compact, dense and heavy, and safe handling begins with the proper lifting anchor, incorporated in the casting process. Anchors must be sited and rated for each individual unit based on the weight and form of the unit, and not be ‘trial-and-error’ on site; they should be checked in the shop drawing phase prior to production.

Openings for doors, ventilation and service penetrations should be planned and cast in from the beginning. This can be very difficult to do successfully if done after the bunker shell is finished, and it could potentially weaken the reinforcement that makes the bunker strong. Shop drawings must be used to clearly define any opening – it should be reviewed with the structural engineer before casting is carried out.

Delivery and Logistics

Bunker shells are often one of the most challenging precast products to deliver, both in terms of weight and dimensions. Check the type of transport vehicle that is appropriate for your unit’s dimensions and weight, if oversized loads require any road permits and what capacity of crane will you have on your site for offloading/placing.

The bunker shells are a longer lead time than standard precast products because of the extra review required to ensure the design is correct, the heavier reinforcement fabrication, and the bespoke dimensions in some instances. If you build that additional time into your project it doesn’t bring a ‘scramble’ when you are faced with a bunker shell order and treat it as a typical boundary wall panel.

Selecting the Appropriate Supplier

There are a couple of checks that differentiate a capable bunker shell supplier from a willing quote-the-job supplier.

Request shop drawings prior to production. A reputable manufacturer will use structural drawings, send the shop drawings to the engineer for review and will not start casting until they get the thumbs up. But, if a supplier is willing to skip this step to save time, that’s a red flag, not a convenience.

Confirm that documentation of DM has been established and quality has been assessed. Like all other structural precast products in Dubai, suppliers need to have Certificate of Conformity issued from Dubai Central Laboratory and material certificates and concrete test records of the batch being used in your project.

Inquire about other projects of a similar size scale. Experience with precast work, even in ordinary boundary walls or beams, is not as valuable as experience in bunker and shelter work as it will require different engineering judgment.

Have a plan for getting the product to and from the veterinarian. Know and verify that your lifting anchor design, the orientation of the unit when it is being transported or the unloading assumptions are documented and reviewed before your units are produced and not found to be a problem on the day of delivery.

Final Thoughts on Precast Bunker Shells

Precast bunker shells are at the extreme end of what UAE precast manufacturers are able to produce – they have higher reinforcement requirements, closer tolerances and engineering that has to be correct the first time – it’s a structure where “close enough” is not an acceptable outcome. Your structural engineer is the first place to check for achieving the specification, but having a manufacturer who takes the time to take your shop drawings, certify them and plan for handling the way they should ideally make the difference between a smooth delivery and one that is costly.

It doesn’t matter if you’re creating a vault for a security device, an industrial storage container, or a shelter for a critical project, it’s all about the basics: designing from actual structural drawings, as well as verifying certification and planning logistics as carefully as any concrete mix.
